Managing a 500-unit branded apparel order when you've never done it before is how budgets blow up and deadlines get missed. It sounds straightforward — pick a product, upload a logo, place the order. But there are a dozen decision points between "we want branded hoodies" and "the hoodies are here and they look great," and each one is an opportunity for something to go wrong on your corporate merchandising project.
This checklist is for the marketing manager who's been handed a large merch order and wants to make sure nothing falls through the cracks — whether it's a holiday gifting program, a trade show, a company rebrand, or a tight-turnaround event.
Step 1: Get Your Artwork Right Before Anything Else
The single most common cause of delays on large orders is artwork. Don't wait until you're ready to order to think about this.
What you need:- A vector file of your logo — ideally EPS or AI format. PNG and JPG files are fine for digital use but often can't be used for print or embroidery without rework.
- The correct brand colors in PMS (Pantone Matching System) values. "Our blue" is not a specification. PMS 286 is.
- A simplified version of your logo if the original has fine lines, gradients, or small text that won't translate to embroidery.
What can go wrong: Submitting a low-resolution logo causes delays while artwork gets reworked. Submitting the wrong color values means your brand colors come out wrong on the finished product. Get this right first and everything else moves faster.
Step 2: Know Your Size Breakdown
For orders of 100+ units, size distribution matters more than most people realize. Ordering too many XLs and not enough Ls, or forgetting that your team skews a certain way, means you'll either have leftover inventory or people without the right size.
What to do:- Survey your team or recipient list before finalizing the order if possible
- A typical corporate size run leans toward M, L, and XL — but every organization is different
- Account for any outliers — if you have team members who wear XS or 3XL, make sure they're included
- Remember that 2XL and above often carry a small upcharge per unit
What can go wrong: Reordering a handful of sizes after the fact is expensive and slow. Get your size breakdown right the first time.
Step 3: Confirm Inventory Before You Commit
For large orders, always verify that your chosen product and colors are actually in stock in the quantities you need — especially if you're ordering from multiple warehouses or working with a tight deadline.
What to check:- Is the style available in all the sizes you need?
- Is the color you want in stock at the quantity required?
- Are there any colors or sizes on backorder?
- If inventory is split across multiple warehouses, will that affect your ship date?
What can go wrong: Placing a large order only to find out your primary color is backordered by three weeks. Always check inventory before finalizing product and color selections on big orders.
Step 4: Don't Skip the Proof
This is the most overlooked step in the entire process — and the one that causes the most expensive mistakes. A proof is a digital mockup showing exactly how your logo will look on the garment before anything goes to production.
What to review on your proof:- Logo placement — is it where you want it?
- Logo size — does it look proportional on the garment?
- Colors — do they match your brand standards?
- Decoration method — does embroidery look right, or would screen print serve better?
- Any text — is spelling correct, is the font right?
What can go wrong: Approving a proof without reading it carefully, or rushing through it because you're under deadline pressure. A misplaced logo or wrong color that gets approved on a proof is your responsibility — and reprinting 500 units is not cheap.
Step 5: Build In Real Lead Time
This is where marketing managers most often get into trouble — assuming that "a couple weeks" is enough for a large branded apparel order. It usually isn't.
Realistic timelines for large orders:- Artwork approval: 2–5 business days
- Production: 10–15 business days after proof approval (standard)
- Rush production: 5–7 business days (often available at additional cost)
- Shipping: 2–5 business days depending on destination and method
Total realistic timeline: 3–5 weeks from order placement to delivery under normal circumstances. If you need it faster, rush options exist — but they cost more and should be the exception, not the plan.
Holiday orders: Add 2–3 weeks to everything. Production schedules fill up fast in October and November. If you need holiday gifts, start in September.
Step 6: Plan Your Delivery Logistics
For large orders, "ship it to the office" isn't always the right answer — especially if you're distributing to a large team, multiple locations, or an event.
Questions to answer before you order:- Is this shipping to one location or multiple?
- Do you need individual packaging per recipient?
- Are you distributing at an event, or mailing directly to employees or clients?
- Is there a receiving dock or size restriction at the delivery location?
- Who is responsible for receiving, counting, and distributing the order?
What can go wrong: A pallet of 500 hoodies showing up at a location that wasn't expecting it, or shipping to multiple addresses without accounting for the additional cost and coordination involved.
Step 7: Do a Quality Check on Arrival
Before you distribute anything, open the boxes and check the order. Don't assume it's right just because it shipped.
What to check:- Count the pieces against the packing slip
- Check that colors and sizes match what you ordered
- Inspect a sample of the decoration — does the logo look right?
- Check for any damaged or defective pieces
What to do if something's wrong: Contact your distributor immediately. Most quality issues can be resolved quickly when caught early. The longer you wait, the harder it gets.
